Ayup, having done the same job in the same conditions I know what you're going thru. EGR (exhaust gas recirculation) means that the engine breaths its own fumes, I've just completed my head change and removed the whole system, performance is noticably better.

thanks again guys.
got load done today but still not finished. need to tension the cam belt, refit the cover, fan, rad and associated hoses as well as the alternator and its mount. the reconnect the turbo hoses etc and it should be done.
ive refitted the EGR for the time being as i didnt have the necessary stuff to make up plates today.
i hope to get it finished tomorrow...fingers crossed.

cracked heads
hi, i had my head go on me 3 months ago, and when i got it fixed i was explained that the 3L head which is on the 2.4 surfs and the standard hilux have a thin wall head, and advised me to go for the after market head as they are twice the wait as the original 3L head and will not gine any more problems.

The 3l head is not on the 2.4 surfs
The 3l head is the 2.8 hilux head which toyota then swapped to because they are a better head than the standard 2.4 heads.https://www.facebook.com/groups/henpals/

finally got it finished about tea time tonight.
primed the fuel system and started after about three heats of the plugs and two or three turns of the key and idled great. cooling system operates as it should. got nice hot air in the cab and im more than chuffed.
thanks for all your input folks. i for one wouldnt have even considered carrying this out without this forum.
i must say though that i found the max ellery repair manual less than useless other than for torque settings.
have a couple of problems though. it idled for about 25 mins all in before i decided to take it out from back to the front of the house then i took it round the street but it died a couple of minutes later like it had no fuel. was turning over but like it had no fuel so primed it again by hand and it started up and idled fine again. another couple of minutes driving and it did the same again. did as before and again it was fine. got it back back home after more of the same.
any ideas where the problem may be here?
i didnt remove the filter or primer from the system i just took it from its mount and lay it on the inner wing. there appears to now be a steady 2 drips per second leak from the bottom of the filter where the sensor screws on and i also noticed a wire from the sensor has broken right at the base of the sensor but i coudlnt see were from exactly as it was manky black from when the rocker cover breather popped off and oil exited stage left.
second problem is that when accelerating there almost no power. it seems to pull off fine in 1st but when it gets up to 2nd/3rd it then stays there and wont go back down when you go up a hill. i think ive refitted the throttle cable correctly although there is (and was before the head gasket went) a lot of play at the pedal which i cant seem to take up completley. im not sure that ive fitted the other cable correctly though.
so some more questions if you can take any more
is it an o ring to seal the sensor to the fuel filter?
could this leak from the fuel filter cause the fuel problem?
is the supply to or from the fuel filter operated by a vacuum?
if so where is it fed from?
if not then umm i dunno really.
does anyone have a picture of the throttle body with the cables attached so i can check if mines are right?

thanks mate. new filter solved all the problems.
im back on the road again and couldnt be happier.
only niggle i have now is a ticking noise that appears to be from the drivers side somewhere. it speeds up with the truck and slows with it too. something to be looking at this weekend i think.
edit - the ticking is actually increasing and decreasing with the throttle not the engine.

i dont know about you guys but i cant hear my ticking from the engine bay when its running.
if i sit in the cab and rev the engine i can hear the tick the entire time as it races and slows with the throttle.
i can only hear a subtle tick from the head of the engine when listening in the bay but i dont believe its the same tick.
i had a slight water leak between the top rubber pipe and top metal pipe that runs to the turbo so i remove the turbo piping to sort that out today and noticed the big pipes on the air input where fitted wrong so there wasnt a good seal at the turbo. i turned the pipes round when i refitted them and ive noticed a marked difference in the volume of the tick from the cab.
ive also developed an oil leak. i think its from the oil pipe located just above the oil filter as it was overlooked on the rebuild and was then a ####er to get at by the time we realised so im concerned its not tight. what does this pipe feed and does anyone have a good method of getting at it without pulling off the heat shields, turbo and manifold?
