@james: good to know that it can happen then. I am leaving the big one in place so even if it does go tits up it cant get enough air through the small channel to go BANG, hopefully....

@budweiser: Thats great mate and believe me yours was one of the first reviews I found and studied. It comes up on google on the first page depending what you search. Studied it long and hard. Yours was one of the best sand clearest out there to be fair.
Yours and all of the others are based on 1KZ-TE though I believe. I have a 1KZ-TE with intercooler from factory and the setup is different. It certainly looks different. Less tubes, less stuff fullstop. It looks like they chucked a load of stuff in the facelift maybe.

I kinda disagree with some of the things said in there. Mainly that leaving the small butterfly to half close and restrict air flow when the EGR gasses are no longer there to make up the balance is ok. The EGR system has three parts to delete imho. One in the throttle body, one on the intake and one on the exhaust. Just removing two of them is still offering a restricted air flow and will probably heat your engine more as you are not getting the air (or gasses) the engine wants or expects.

Does that make sense? If the gasses are not going in then the thing that restricts the air to balance the intake charge should also be deleted or all you have achieved is restricting your air flow.

No 4runner has this sytem for soft shutdown and neither do many other diesels so I am not worried that the engine will harm itself shutting down with a jolt. I will however see how it goes.

Despite the butterfly being closed and the ignition off etc the engine was still at full revs. Only option was to pull fuel hose

So basically what we are saying is that the supposed runaway protection offered by the butterflies is in fact useless. This has been put forward by a few postes on threads in internest history.
          Ah well. lol...

But... I wonder if it would have gone actual BANG if it could have got as much air as it wanted to? Maybe the big one being shut saved it from total wrecking? Hmmm...

Either way I am going to properly block the two hoses, leave all the electrics as is and see how it runs with the egr blanked off and removed and the butterfly jammed open. If its all good then the plate will come off and the small one will be removed.

So what do you think? Simple way to retain all the original parts, not affect any other system and lose the restriction of the small butterfly?

Will this thread be searched out by people with intercoolers from factory over the next few years and see a light bulb or will this just be another step on the road to understanding?
i suspect yours doesn't have an egr butterfly. would have to check the operation of the small butterfly to confirm. but as it only has one actuator, one of the later links shows 1kz with two actuators, odds are its for engine shutoff.

the hoses going to the IC are interesting. can you find exactly where they go to?

fuel hose from pump, i suspect its going to the injector return.

@budweiser: I cetrtainly will mate. Having threads like yours and this one saves people days of searching.

@tweak'e: The line that comes from the fuel pump is not carrying fuel I think as it turns to a vac hose as soon as it comes out of the pump, just pushed on with no clamps or anything, then back to hardline then hose a couple of times before it tee's off about 3/4 of the way down the block just out of sight. those then come up to one of each of the actuators. one on the butterfly and one on the egr.

So you think that the intercooler models had no butterfly control for egr? And that it was just open or shut with no vac assistance? hmm, interesting.. That would mean I couldplug that one back in and get no restriction and still have soft shutdown.....

I believe the two tubes coming out of the throttleplate and going into the intercooler are the send and return for the boost pressure gauge? I cant seem to locate it otherwise and it would make sense for them to put it in there maybe? I am going to tee in a boost gauge to the one with the UFO on it and see what happens.......
