    he hasn't come back......hope he is not jumping in the bath holding his hairdrier...it is sounding as if the transfer box took a thump.
    as i remember the 4wd kept going on and off, till it just stopped working all together
    Non intercooled nothing.

        Wheels have been up, I replaced the discs and pads a couple of weeks ago and checked the wheels/axle etc (oh, and fitted manual hubs too)...

        All I would (and still do) get is the relay clicks on, then off, then repeats this, a few times, but always ends up off - when the engine is running - when the engine is off, it clicks on, stays on, but no light on the dash

          so engine running (making a vacumn) realy eventually goes off

          engine off (not making a vacumn) relay stays on but no 4wd.

          all vacumn lines are in the right place/right way round.

          a soon as the switching gear(which is all working) detects a change in pressure(drop in vacumn) the pricess starts.

          the relay in question is getting the correct signal because of all the above


          something past the relay between the diff (which is ok) and the relay is acting up

          am deffo edging towards the transfer box

            that would be my guess too, as if it took a knock would of made it engage, once it had recovered from the knock came back out of 4wd.

            try smacking it with a really big hammer and see if it does the same
