I've been looking at 1" box section aircraft grade ally as the material. I reckon the rack itself should be a doddle to build, but the mounts would be harder. Dunno whether to just drill the roof and mount it permanently.

Mine just sits on one and a half gutterless roof racks. front set has the clamps, the others just sit on the roof, at the back is a bracket onto the rear wiper, like this..
